The clutch on a Mahindra CJ340 sits between a 2,112 cc Peugeot XDP 4.90 diesel and a KMT90 four-speed gearbox, and it leads a hard life. A short-wheelbase jeep spends its time at low speed, in low range, on loose ground — exactly the conditions that generate clutch heat. Add the high pedal efforts typical of the era and a clutch that has been slipped rather than driven, and wear arrives sooner than the mileage suggests.

A clutch change is not technically difficult on this vehicle. It is, however, a gearbox-out job, and that makes it a weekend rather than an evening. This guide covers how to be certain the clutch is actually at fault before committing to the work, what to replace while you are in there, and the parts that are worth doing at the same time because you will not want to go back in.

Slip or drag — establishing which fault you have

Clutch complaints divide into two families, and they point at opposite causes. Getting this wrong leads to a great deal of unnecessary dismantling.

Slip means the clutch is not transmitting full torque. The classic test is to park facing an incline, apply the handbrake firmly, select a high gear, and let the clutch out against the brake. A healthy clutch stalls the engine promptly. One that slips will let the engine keep turning, often with a smell of hot friction material. Slip on a diesel is most obvious pulling uphill under load in top gear — engine revs rise but road speed does not follow.

Drag means the clutch is not releasing fully. Symptoms are a graunch selecting first from rest, difficulty engaging reverse, and the vehicle creeping forward with the pedal fully down. Drag is very often not the clutch at all — it is adjustment, a stretched cable, or air in the hydraulics where fitted. Always exhaust the cheap causes before pulling the gearbox.

Judder on take-up is a third category, usually pointing at contamination on the friction face from a leaking crankshaft rear main seal or gearbox input shaft seal, or at worn engine and gearbox mounts letting the driveline move.

Check actuation before you touch the gearbox

Establish how your CJ340 actuates the clutch, because examples differ and the diagnosis follows from it. A cable system stretches and its outer conduit frays; a hydraulic system leaks and draws air. Both produce drag symptoms indistinguishable from a worn clutch at the pedal.

On a cable setup, check free play at the pedal against the manual figure. Too little free play holds the release bearing lightly against the pressure plate fingers at all times, which both wears the bearing and can cause genuine slip. Too much means the clutch never fully releases. Cables also bind internally with age and corrosion — disconnect one end and check that the inner slides freely through its full travel before condemning anything expensive.

On a hydraulic setup, look for fluid at the master cylinder pushrod and at the slave cylinder boot. A slave that weeps is losing travel, and a system that has drawn air gives a pedal that improves when pumped — a distinctive symptom worth checking for deliberately. Bleed the system properly and re-test before deciding the clutch is finished.

What to replace while you are in there

The gearbox-out labour dominates the cost of this job, so the economics strongly favour replacing everything that wears while access is free. Going back in six months for a release bearing that was visibly tired is a painful lesson.

Replace the friction plate, pressure plate and release bearing as a set. Fitting a new friction plate against a worn pressure plate is a false economy — the diaphragm fingers lose their spring rate with heat cycling, and the new plate will slip early. Inspect the flywheel friction face for heat cracking, scoring and blueing; light scoring can be machined, but a heat-cracked flywheel must be replaced.

Inspect the crankshaft rear main seal and the gearbox input shaft seal while they are accessible. Either one leaking will contaminate a new clutch and undo the entire job. If there is any oil at all inside the bellhousing, find its source before reassembly rather than hoping.

Check the spigot or pilot bearing in the end of the crankshaft, and the clutch fork and its pivot. A worn fork pivot absorbs pedal travel and mimics a stretched cable.

Sourcing friction components

Clutch components follow the familiar CJ340 sourcing pattern. Mahindra-specification parts come through Indian suppliers and specialist exporters, and availability is generally better for clutch components than for body panels because the drivetrain shared parts across several Mahindra models.

Measure before ordering: overall diameter, spline count and spline diameter, and overall thickness. Mahindra used more than one specification across the production run and across the CJ340, CL340 and MM540 family, so a part listed simply as fitting a Mahindra jeep is not a guarantee. Photographing your old plate next to a ruler before ordering saves a return.

Where a genuine plate is unavailable, relining specialists can bond new friction material to a sound carrier. This is common practice for older commercial vehicles and works well, provided the carrier and its springs are undamaged.

The job itself

The KMT90 gearbox and T18 transfer case come out as an assembly on most CJ340s, and together they are heavy and awkward. A transmission jack makes the job manageable; a pair of willing helpers and a trolley jack with a plank is the traditional alternative. Support the engine from above or below before the gearbox crossmember comes out, or the engine will hang on its front mounts.

Disconnect the propshafts, the transfer case linkages, the speedometer drive, the clutch actuation and any earth straps routed to the bellhousing. Mark propshaft flanges before separating them so they go back in the same orientation, which preserves whatever balance the driveline has.

On reassembly, align the friction plate with an alignment tool rather than by eye. The gearbox input shaft must pass through the plate splines and into the spigot bearing; a plate even slightly off-centre makes the box impossible to mate and tempts people into pulling it up on the bolts, which cracks bellhousings and distorts covers. Never draw the gearbox home on its bolts — if it will not slide the last few millimetres by hand, something is misaligned.

Bed a new clutch gently for the first few hundred kilometres. Avoid heavy towing and prolonged slipping while the friction surfaces mate, and re-check the pedal free play once the plate has settled.
